I would imagine that the gear is hardened and would have to be ground.
That inside corner makes it tough. I'd guess either laser or EDM.

I'd just whip out my bespoke broach, and voile', done!
I would like to hear how it was done just because I'm curious.

Expensive way to make one hole.
To me it looks ground. I blew up the picture and the edges are rougher than you would expect with a precision cut.
I see that he has two different gears as well. The one in the housing is different than the one used in the description.
The grinding is more evident in the housing picture as well.
No matter how he did it, its a fantastic job well done.
If it where me though, I would have machined the snout of the balancer down to match the 3800 gear while it was in the lathe. Mill the same reliefs on it to engage the gear and avoid all the misery of machining the gear in the first place.

All this for a gerotor pump ? Maybe just replace with small block mopar? Little heavier as all iron/steel. Art.
